Congrats on your wedding. I have been following this post but never replied, really had no need.

But maybe I can help a little. I don't know if this will make you feel any better, but i have rebuilt classic cars and breaking the heads off bolts is part of the game. I imagine you have a bigger concern because you broke a metal screw off into wood, and the wood is obviously softer.

Add to it the fact that it is a 1/16th you used...well that drill bit is human hair thin and not going to be easy to drill it out.

You are going to need a very high quality bit (well probably a few since they will break very easy) and as stated, attempt to reverse drill it. Let the bit do the work, don't even bother applying and pressure other then the attempt to keep it centered and straight.

I feel bad for you because if you busted the head off a metal screw, that means it is into the wood pretty tight and not going to want to come out any easier. In the worst case you may have no choice but to gouge (sorry I know the term "gouge" is not something you want to hear right now), but you may have to gouge out around it in order to grab the shaft of the screw with needle nose vice grips and reverse what is left of the screw out of the hole.

Then, it will require a bit of filling and re-drilling. The goods news is that if done correctly, may not very noticeable since it will be for the most part covered by the tuner. And since it is only in a few holes and not every single hole...it won't come off as if the guitar ever had the wrong tuners put on..just a minor setback really...hey, this is a hand built modded rescue at this point, and obviously a keeper..so what if it has a little character?..the human touch is not perfect..don't expect perfection and you won't be disappointed. It won't effect the sound, playability or value of the instrument so don't be too hard on yourself..be happy this was not a $15,000 show car engine and you busted a head bolt in the block.

Remind yourself this is a labor of love and a guitar you will enjoy for years. It is not a rare vintage museum piece where a small blemish on a tuner screw hole will depreciate the value by 20 grand..it is just another story to tell of it's build and history..if it's even noticeable... All part of the learning process and as a do it your-self-er...and you can not put a price on that.

Congrats to you guys.

As for the busted screw.. Carefully take an narrow bit soldering iron and apply the bit to the screw. You will be burning the wood around the screw and it will make extraction far easier. Once it's out, refill as nec and start again. Use waxed or soaped screws next time around.

Seems you have mixed emotions on the busted screw removal tips. But you seem confident that you married the right woman.

Consider yourself extremely fortunate..trust me a broken screw is like club med compared to being with the wrong woman. The repair will be a piece of cake.
