Is there a rule of thumb for the order of devices (Stomp Box/Post Gain, Modulation, Delay, Reverb, Amp) that will most likely result in a clean sound through the speaker at higher Master Volume levels?

I've got a Mustang I V2, and 95% of the time I develop the presets and play it while wearing headphones. They may sound nice and clean until I go through the speaker and crank it up past 6 or so, and then they sound terrible. I occasionally go with an overdriven tone (the Super-Sonic with "Sag" at full counterclockwise is great for that) , but I prefer a "clean-ish" sort of distortion, if there is such a thing, and the nice warm tube sound comes out harsh through the speaker, especially on power chords.

On the other hand, many presets that I've downloaded seem okay even at 10, but I haven't found any pattern to it. Some have reverb at the front, some after the amp, compression before and after, similar gain and volume levels can have different results, etc.

Is there any "conventional thinking" on the order of the effects? I know there must be for "real" pedals and boxes.

One thing I have noticed is that the cabinet resonates at something like C# (2nd string, 2nd fret) and I'm not sure what to do about that yet. I figure I'll sort that out after dealing with the other problem. Fortunately, I never play in front of people, but some day I might go for it.

What you may be experiencing are the effects of the cabinet emulation. I seem to remember someone saying that the headphones bypass the stage of the amp that provides cabinet emulation. Try turning off the cabinet parameter and see if that helps.

Other than that it could possibly be that you're getting the effect of speaker breakup at the higher volume.

As far as effects go, I've never had any problem with getting the right amount of clean distortion. But I typically get it using the gain knob rather than a pedal, depending of course on the amp model I've selected. I mostly reserve distortion or overdrive type pedals for leads.

It does not bypass it, it just uses a different one.

In terms of "order of FX" my preference is...

Compression/OD/Fuzz/Distortion all in front of the Amp(model). Sometimes i put compression post gain but before time based and modulation FX.

I like to have chorus FX after the amp model but before reverb/delay

Delay after everything else

Reverb last

this works for what I like to hear.

As for things sounding great in headphones and not out the speaker, I found the cabinet choice to be the place to check as Dunedindragon suggested. I have a Mustang II v.2. I had a heck of a time at first with the same thing until i put the amp back to default and started over. I found the 4x12 cabs suck out of the speaker on the MII. (my opinion anyway). I have the best luck with the 2x12c and the 65DLX/PRN cabs. I use the 2x12C cab if i want to keep things clean and the other two if i want a little more attitude. Seems to work well so i just really stick with those and its just been way easier to make good sounding presets quickly. Also let my ears get used to the sound through the headphones when things are sounding good out of the speaker... otherwise you end up in circles.

I can't recall anything specific about the order of effect; I saw something online, but I'll post it after I find it in my history. About the Tube sound? SAG will alter your compressed sound, but did you know that your BIAS will also alter your tone? Counterclockwise will give a clearer sound, while clockwise will introduce more gain. Try it out and see if that helps. Also, the cabinet choice does make things different. I prefer almost all of my presets with a Bassman cabinet.
