Well sadly the OP never came back with an answer or any more info on the situation he described.

My personal view (an educated guess based on the details provided and other similar posts from other users): the signal level the OP had through FX-send was too high for the mixer and was causing distortion. Simple as that. Not a fault with the amp or any other equipment.

As for plugging into the headphone socket changing the sound. This doesn't surprise me. On the V1 amps, the fx-send is AFTER all the DSP, including after the cab emulation. The amp changes the cab emulation depending on whether you're using the in-built speaker or headphones. This is because the speaker and headphones have different characteristics, so a different emulation is needed to accurately recreate the sound of a particular cab.

Thus, plugging into the headphones socket will change the sound through the fx-send, and possibly in a way that gave a better sound through the OP's mixer. Again, not a fault or an oddity, just a consequence of the way the amp works.

As coprhead6 notes, the newer V2 amps provide XLR outputs for feeding the sound to a PA/mixer/etc. I'll repeat my earlier link to Fender's circuit diagram of how this works:

Has anyone tried using the balanced XLR outputs to get audio to the PA? Logically, it would seem that they are there for that purpose and would yield the best results.

The only problem I had with using he XLR outputs to the PA was that I set the tone of my amp based on what I hear from the speakers, which may not be exactly what comes through the PA as the speaker will color the tone somewhat. I've had much better results mic'ing the amp by positioning the mic about 3 or 4 inches from the speaker grill and just a little bit to the outside of the speaker cone. The Audix Cab Grabber works really well on both the III and IV as it positions the mic pretty at the perfect spot.
