I have heard a BJ NOS in the store and it sounds MUCH better than the regular Blues Jr. I doubt you would ever have to turn it above 5 for anything beyond a large club and the NOS can definitely handle the extra bump in volume.

It's just the speaker. Only the speaker and cosmetics are different than the regular Blues Jr.

I bought a Blues JR NOS about a month ago. I have been using a Vox AC15C1 amp & I never was happy with the amp using my strats so I got the NOSBJR. I have to say I was a little skeptical with all of the negativity from others but I honestly have to say The amp sounds great! I used it this weekend at a gig with a very loud drummer & it sounded great. I like to run the amp as clean as I can & get the dirt from stomp boxes; that said this amp takes pedals very well. As for the amp sounding tinny?- I didn't get that at all- THe one thing that really impressed me with this amp is how big it sounds. It works for me.

Right but, the speaker sounds MUCH, MUCH better than the standard Blues Jr....then again I have heard that a Blues Jr sounds remarkably better with an extension cabinet too.

It actually needs a bigger cab just to get rid of the boxy sound. If you play one next to any amp with a larger cab, you'll hear what I mean by a boxy sound. That's the way I would go. The NOS sounds better than the original, but it's still boxy especially at higher volumes. An extension cabinet is the only way out. No amount of speaker changes or mods will fix that. The stock cab is just too small. Fender sacrificed tone for portability.
Look around the forum and look for Chet Feathers custom cabinet. That's the only way to get a decent sound out of them. If you only play around the house and you're happy with its sound, I wouldn't bother.
