RK Showman - weird stuff

I bought a red knob Showman some time back. It wasn't biased, had a bad 6L6 and a couple of other problems, which I fixed. But all along, the clean channel started getting crunchy at 3.5, which is WAY too soon for a clean channel to to get ugly. Also, the Tung Sols I put in were chosen for their LACK of overdrive.
One weird thing I have noticed is that the Output switch (that takes it down from 100 watts to 25 watts) does not seem to have much of an affect, it sounds basically the same in either position. Looking at the inside, there is some black or grey staining on the chassis directly below the Output switch, and it emanates from the bottom of that switch. That said, the switch tests OK as best I can tell.
So, my question is, what the heck could flow out of a switch, there shouldn't be anything inside except for contacts. And then the *BAD* question, how does a bad output transformer manifest itself?
